Case Study: Mitsubishi Triton MR Intercooler Upgrade After Split Factory Cooler

A very tidy Mitsubishi Triton MR recently came into our workshop after the owner noticed a sudden drop in performance and a faint hissing noise under acceleration. The vehicle was in excellent condition overall, so the loss of power came as a surprise.

The Problem

 After carrying out a full inspection, we quickly found the cause of the problem – the factory intercooler had split, allowing boost pressure to escape and reducing the efficiency of the turbo system.

The Cause

This type of failure is not uncommon on modern turbo-diesel vehicles, particularly when they are used for towing or driven in hot conditions. The factory intercooler on the MR Triton uses plastic end tanks, and over time the combination of heat and boost pressure can cause them to weaken and crack. Once a split develops, the turbo has to work harder to make the same power, intake air temperatures rise, and overall performance drops away. Left unresolved, this can also place extra strain on the engine.

The Solution

Rather than replacing the damaged unit with another standard intercooler, the customer chose to upgrade to a heavy-duty aftermarket intercooler. This option not only fixed the immediate issue but also provided a stronger and more reliable setup for the future. A larger, more efficient intercooler helps keep intake air temperatures lower, which improves combustion efficiency and supports consistent performance, especially during towing or long highway runs.

To begin the job, we removed the front bumper and grille to gain access to the intercooler assembly. Once the original unit was removed, the split was clearly visible along the end tank, confirming the source of the boost leak. We then prepared the vehicle for its upgraded intercooler, which featured a larger core and robust alloy end tanks designed to handle higher pressures and greater heat loads than the factory unit.

Along with the new intercooler core, upgraded hoses and piping were fitted to replace the original rubber components. These reinforced parts help prevent ballooning or future splitting under boost and improve airflow through the system. Once everything was installed, the entire intake system was pressure tested to ensure there were no leaks and that boost pressure was being held correctly.

After reassembling the front end, the Triton was taken for a thorough road test. The improvement was immediate. Throttle response was sharper, boost was restored, and the engine pulled more smoothly through the rev range. Intake air temperatures were noticeably lower, and the vehicle felt far more stable under load. What had started as a simple fault repair turned into a worthwhile upgrade that improved both reliability and driveability.

The Outcome

The owner was pleased to have their Triton back in top condition and better prepared for future towing and touring. This job is a great example of how a failed component can present an opportunity to strengthen a vehicle rather than just return it to standard. By upgrading the intercooler instead of refitting another factory unit, the Triton now has a more durable setup that will better handle Australian driving conditions.
